In order to fit my new big brakes under my 16x7 wheels it looks like I'll need 15mm spacers. Has anyone tried this setup? My offset is already 40mm.. would 65mm look ridiculous? I'm having a hard time picturing it.
Am I likely to need to roll my fenders?

I dont think it will work..
I am running my 17x7s now and I dont think I can go more then 5 on the front before I have to roll the fenders.. 15mm is gonna be close. I would say 10mm max

You won't have a 65mm offset you'd have a 25mm offset. That is a bit much, your tires will likely be past your fenders, and you will either have to roll them or raise you're car up.
Why would the big brake kit hit your wheels? I guess I'm confused as to how this is possible if the rotor clears the inside.

Damn.. that's not what I wanted to hear. 
I used a cardboard brake template to measure the caliper's interference with the wheel, and while it clears in diameter, the caliper hits the front spokes. 10mm might do it, but it's hard to tell. 15mm certainly would.
I'm not averse to rolling my fenders out a little. Can any body shop do this?

I used to have 16x7 +45 Rota slipstreams with 205/45 tires, near to 0 degrees camber and 25mm spacers allround. It was flush, but in rear I had to do a slight roll on the fenders (car was lowered max on coilovers). +40 with 15mm spacers and stock camber settings should fit easy

Actually I had the offset numbers mixed up. 40mm offset means the tire sits 40mm closer to the car than if it had 0mm offset. So you had +45, meaning stock they were closer than mine by 5mm, then you added 25, meaning my equivalent of using 20mm spacers.
