Man, I wish my friends had jobs lol...
Use the expansion foam which can be bought from hardware stores. Set the lens in a box or other object and spray the foam around it. Put saran wrap around the lens to protect it and make it easier to remove from foam. Once the foam is hard, it serves as a good mold. I made a mold of my motorcycle tank for modification. i need an idea here: i'm going to make a mold and fiberglass a piece that is the same size/shape as the lense of a stock headlight. what i have found on the internet so far is helpful, but i have yet to find something that sounds like it would work for this particular job. how would the people skilled in fiberglassing, etc. do this? i have several ideas but i don't think they are good.
